Forged Common Rails

Forged Common Rail involves the pre forming and rolling of materials to established specifications. The rail is then forged and trimmed to final tolerances.  Typical applications include On/Off Highway, Heavy Duty Trucks, Construction Equipment, Agricultural Equipment, Mining Equipment, Marine and Industrial.

EGR Coolers And Heat Exchangers

Senior Flexonics is a leader in EGR Cooler design and manufacture with design centers in North America, Europe and Asia. We serve the on/off Highway diesel markets with manufacturing centers in Gurugram, India. EGR products include Tube and Shell, Tube and Fin, Plate Type and our unique patented Co-Axial EGR Cooler. Our heat exchangers have up to 95% efficiency. In addition, they are highly resistant to fouling and are scalable to match performance requirements. Our products can be found in light/medium and heavy-duty vehicle platforms.
As the technology leader, Senior has developed unique corrugated thin-wall, flexible EGR tube designs to solve high-temperature durability and installation problems. Since our tubing is flexible, alignment of end fittings is also much easier. A one-piece design also eliminates high stress areas that are often the source of premature failures.
Senior has solutions for the Heavy-Duty Diesel engine market where durability is measured by uptime, as well as the automotive market where tight packaging and high efficiencies are required.

About EGR Coolers
As emissions-related engine components continue to expand both in quantity and complexity, the market is demanding solutions that provide full transparency to the end user. This zero-impact approach when adding complex components leaves no room for compromises in durability or performance. Senior Flexonics has taken this direction seriously and has developed the experience and tools necessary to deliver products that exceed even the most demanding customer requirements.
When evaluating EGR cooler durability, it is crucial to understand the different loading mechanisms and their causes within a general loading category – primarily thermal cycling. Thermal loading of EGR coolers falls into two levels that are typically referred to as thermal fatigue (high cycle) and thermal shock (low cycle).
Within all of Senior Flexonics’ EGR cooler designs, flexibility is the key feature. Metal expansion is a simple fact within the abusive environment EGR coolers are applied in. Senior Flexonics’ engineering team believes that, as with most things in life, it is far better to accommodate change than to resist it.

Fluid Transfer Tubes / Low Pressure Lines

Senior Flexonics engineers, tests and manufactures turbo oil feed tube assemblies and turbo oil drain tube assemblies to exceed customer guidelines and technical requirements.  We design, manufacture, and supply complex tube assemblies for the world’s leading brands.
Steel tubes for oil lubrication systems of turbochargers of diesel and petrol engines, for engine cooling systems. The function of these pipes is to drive oil to turbochargers of both gasoline and diesel engines.
Senior produces various automotive tube configurations in carbon and stainless steel with both rigid and corrugated tubes designed to transfer water, oil and fuel throughout a range of passenger and heavy-duty diesel vehicles.

Exhaust Gas Recirculation (Tubing)

Wide variety of Straight & Corrugated Flexible/ Formed Tubing is regularly used for compensating misalignments, vibrations and installation. Products are available in wide variety of standards and custom-built end fittings in various material and finishing.

Flexible Exhaust Connectors And Bellows

Senior Flexonics designs, Engineers and manufactures a complete range of metal bellows assemblies to match each vehicle’s unique platform. We are an established and trusted OEM supplier and resource to some of the world’s leading brands. Application of our metal bellows can be found in all on / off road vehicle types. We have experience with Commercial Buses, Agriculture, Construction, Forestry, Marine and Mining Equipment.
Different flex designs provide different benefits at different costs.
Design constraints that determine drive flex design include :
• Transverse or longitudinal engine orientation
• Allowable engine roll & exhaust alignment relative to engine roll axis (displacements, torsion, etc.)
• Available packaging area in engine compartment
• Engine temperatures
• Primary need/function for flex (i.e. durability, NVH, assembly, thermal expansion, etc.)

CenterLink Bellows

Senior Flexonics has developed a more robust truck bellow design without the need for exterior mesh that had a tendency to fray. From customer feedback we invented a self-contained dampener that shifts dampening to the existing component. Called “CenterLink”, it has less sensitivity to frequency inputs while offering superior dampening. This next generation product has been in production for the past several years with excellent results.
CenterLink Design Features
• No external dampener – self contained
• Dampening shifted to existing component
• Interlock hose liner
• Superior dampening = more life
• Less sensitivity to frequency inputs
• Increased durability to higher vibration inputs
• Reduction of risk for bellows failure from interlock hose strikes
• Carrier has no leak path mechanical lock no welding required
• No tears during forming
